But if you notice, when Jio was fighting that big Living O-Part in the fog city, the body became more warped. The power over flow must cause that. The less power that comes out he returns to his default appearence; a parasite of Jio.

hmmm.... idunno, but i know that at least one and a half years have passed since they met Jin the first time, remember, Jio said it had been 1 1/2 7years since they last saw him...... but still, the time frame doesnt seem to fit much. they must have cut out most of the part when they were traveling so u didnt have to just see them walking

Its cause Satan is like a parasite that is living within Jio. Since its become a part of Jio it's appearance is merely a warped version of Jio. Satan also seems to be a superior demon that controls how much of its true form is released. As seen when Satan first appeared, compared to when him and Jio made the contract, and much more of his body came out.

Remember, the more powerful a being, the simpler their appearance. Bigger never means better.
